Ian - If you look at my pics you'll notice the disc is verrrry deep. That's because there's an internal drum brake (for the handbrake) and the disc/pads are used as normal foot brakes.

yeah... handbrakes are better as drums as they work on the surface around the entire hub rather than on a concentrated area

Since I spent the first part of the day going to and from the show further North, I haven't got much done yet today. I spent half an hour or so sanding back the P40 (very hard stuff, so takes quite a while) on the two repairs I made. The small repair looks as though it won't need any filler, as it's sanded back perfectly:
The larger repair now needs filling and sanding to the correct contours to mask over the troughs of the slots I cut with the angle grinder. The repair's worked very well - the split had travelled down the right hand face, and then along the bottom of the bumper about 15cm! It was all falling apart, clearly being held mostly together by the paint! It's all had a wash and is drying in the sun, so I'll aim to get a skim of filler on before the day's out:
Tomorrow I'll try to remove the brake pipes from the engine bay. If they're reasonably accessible (the connections) I'll remove these original pipes and make new ones that'll fit to the original fittings at the back of the bay, to save adding another join up by the master cylinder. Once I know what I need, and have worked out what's needed for the hard pipes I need to make for the rear discs, I'll go to town and buy the pipe and fittings. I aim to have the brakes all ready to connect up by Wednesday night, provided my brake pipe flaring tool arrives, and the bumper should be fully primed and possibly sprayed red by then.

were all on a tight schedule hopefully we will ALL be there in full working order, my new box makes the car feel even stronger glad i invested now me and you james 0-60 thrash is in order!!! main reasons for me keeping 15's was when i called bernie ages ago he said with his box i will hit 63mph in 2nd on 15's so i am hoping my 0-60 to be good altho my top end will be w.a.n.k

Decided I'd work on the bumper properly today to get it ready for primer by tonight...and I accomplished that. The filler's still doing my head in, it just won't spread like other filler I've used It doesn't spread into, and fill holes, it tries to grip to the surface and churns itself up, regardless of the hardener content Anyway, after much application and sanding, I got it ready for spraying:

I will need to smooth the really, plus the rear bumper needs tidying up anyway. The front was a bit critical though, as it was cracking, chipped ALL over, as the first pics showed, and I wanted to smooth them anyway, mainly for ease of cleaning. You lot do try so very hard You know..if this paint match is REALLY good, I may even attack some of the actual car bodywork. I've done the bumper on the grounds of "It'll look better than it did before, even if it's not a great finish and not a brilliant match", so it's a bit different when it comes to the car body. Rear bumper, yeah, fine, but I doubt the Halfords colour-matched paint would blend in too well when it's a 25mm circular patch I've done

Looks good mate but I'd honestly remove the splitter as the paint will flake close to the edge of this

I put pics up at the beginning of the job - the guy who made the bumper fibreglassed the splitter on The masking tape's gone on fine..pushed up to the top of the splitter and folded over the top with a thumb nail, which means it travels under the bottom of the bumper body itself, so all should be fine

I had a call from my mate to say he wouldn't be here till early this evening, so I decided to go into town and buy the brake pipe, fittings, and filler primer to allow me to carry on. I've already put the coat of filler primer on, followed by a coat of normal grey plastic primer, and will apply the final coat (fourth) in a few minutes.
These pics show what I hoped they would. Even if the final finish I get with the colour isn't brilliant, the bumper will still look less messy than it did before!
(There are, in the pic below, marks that look like runs around the bumper light housing, but it's masking tape just poking up)
And now some before/after shot pairings to show that it's been a worthwhile exercise!

The crease in that lower right hand corner is a little tighter/deeper than I would've liked it, but I didn't want to risk taking too much away from the crack repair and allowing it to open up again. It's mostly hidden by the number plate on the bottom half of the bumper anyway.

That results in that angle change that slopes back to the top of the bumper strip recess, it's not just a lumpy line where the filler starts

Today I got mine rear disks, hubs, calipers, rear ABR ect., no beam from Escort Cabrio (I suppose it was XR3i but I talk with junk yard man on the phone and he sent me all stuff with courier, so i don't know nothing about the car). I mean it's not RS2k but I think it's the same setup as RS2k. Rear brake disk conversion will be for my Mk3 Orion ZT and I have few questions.
As your setup is from RS2k would you measure length of brake hoses (just the rubber part)? I hope I can use my standard "drum" hoses. Brake hoses on my setup was cut as the handbrake cable
Also - is there any kind of "springs" (is that the right word?) on calipers that hold pads in place and stoping them from rattling as mine don't have?

looking good james.. if you manage to lay the red and laquer down as you have been with the primer id suggest you get the front bumper mopped by a pro after youve sprayed it and youll have a really nice finish
