Ok, the deal is that on an Si 16v Zetec, the cylinders r too small. Is it possible to make them bigger in any way?

Err, I though the deal was that the block casting is not designed to be overbored and the head was so restrictive the 1600 engine has poorer fuel economy as standard than the 1800 models??

As Al says, it's the restrictive head.

Anything to get round this problem (bigger valves etc) will cost more than it would to buy a complete 1.8 or 2.0 and therefore is completely pointless.

See above. When it's so cheap to get hold of a 2L £150-£400, there is no point in spending more money on the 1600 and ending up with less power and worse fuel economy.
