Fiesta Bonus - Zetec Turbo Update - Cooling update 31/7/13
Right then, picked this up a few months back when I was razzled looking on ebay, had a bid on several s**t and accidently won this one. It actually turned out to be pretty solid when I collected it, so I dumped it on Paul S1s driveway. He started to cry about it after a few months so I picked it up with Rhinopower, and we decided to chuck a 2ltr engine we chanced upon in it. We both have lots of bits kicking about, I especially have lots of mk3 fiesta stuff cluttering my garage up, so we thought we would make a cheap sleeper.
After another couple of months of leaving it on the drive we thought we might make a start, and a couple weeks ago we whipped the engine out. Heres some pics:

Re: 2ltr Bonus
the other day we got the zetec bolted to the box and in the bay:
badly painted the battery tray after rust removal, it was all on the surface, so just got a coat of whatever on to hold it back a bit
The engine in question, note the tiny R5 filter, after getting the engine in the bay I can see we could get a cvh one on and still have lots of room around it.
Fuel
skimmed flywheel and new dowels
pile of bits, inc lsd box, speedshift / launch control, stainless, decat, new driveshafts etc
worst 4 branch ever
went thru loads of wrapped up powdercoated bits and found these bits which may as well go on
clutch and box bolted up, took the throttle body off and cleaned it up a bit, need to refit it. please note I am not responsable for the awful paintwork on the engine!
engine bolted up in place.
we went to the scrappy today to get some bits and bobs for the car, mainly just nuts and bolts, also picked up some mk4 fiesta clock wiring to try and get the mk4 clocks I have working in it, and got a dipstick and tube too.
Hopefully more progress soon.

Re: 2ltr Bonus
update time, spent some time on this today.
first order of the day was to pop to the local scrappy, got a few hoses, oil filler cap, bolts, leather si gear gaiter, ecu cage, little loom out of si bay, starter motor, crank sensor and a few other bits, all for £20. Lovely!
Then got on with it, got the ecu mounted in place as it should be:
changed the coilpack bracket for a random powdercoated one I had kicking about:
fitted the dipstick and tube:
painted the waterpump pully the most hetro colour I could think of:
Fitted it, along with the crank pully:
Made sure the throttle cable would work, this is the standard 1 litre one, works spot on, opens throttle fine, just need to sort something to stop it fouling the cambelt, have something in mind for that though:
Also refitted the throttle body and cable bracket, plugged bits of loom in, fitted starter and tested the fitment of the s**t 4 branch in the world (fits fine), got the correct nuts and bolts on the gearbox to cradle, and cradle to car and refitted the engine mount properly:
Heres the old clocks and the ones that are going in:
Speed shift in the coin holder, after some fun with the dremal:
Brian spent some time on sorting the loom. From what I understand he is intergrating the bits we need from a loom I had in the garage with the super base spec, not even a fuel pump loom in the car. I am sure he will be along to explain all at some point, its all voodoo to me tbh
Thats all for today folks, need to finish wiring, plumb it up, source and fit a fuel pump and see if it starts next. Also need to sort a interior to replace the mouldy base spec one, sort clocks, wheels and tyres and a few other bits and bobs. Will it make it to fitp?

The loom is certainly a bit of a challange but worth the effort. I have had to remove the entire fuel pump wiring, relays, and other associated wiring and the mk3.5 12 pin engine loom to car loom multiplug. By doing this I should end up with all the fuses and relays in the right sockets, and the ability to change engine loom if needed at a later date. Fingers crossed will get this finished on Thursdays session, and my labeling up will pay off!

Just a thought, but is that actually a Mondeo oil pump? It's just it looks like it's angled like a Fiesta/Escort/Orion one, whereas the Mondeo ones point dead straight - looks like to me you could fit a full-size Zetec filter on there as opposed to just a CVH one

not sure mate, we can fit a zetec on there I think, although there will be lots of room if we put a cvh one on, makes oil changes simple.

Re: 2ltr Bonus - update 19/04/2009
Another day spent on the Bonus today.
First up Brian picked me up at 8:30 and we made our way to Paul S1s to collect some bits. Had a look at the green beast while there, its a handsome car to say the least.
Picked up off Paul:
Recaro interior, ropey tbh but fine for us, also collected a odd recaro of mine that used to be the passenger seat in me and Pauls trackcar, even ropier tbh
Fuel tank with pump as the bonus has no swirl pot or pump as standard.
5 speed gear selector
comedy pink gearknob.
heres Paul trying (and failing) to get into the back of the bucket seated, rollcaged track car to open the boot so we could get seat out:
after realising the rather obvious fact he wasn't going to fit we sent Brian the racing snake in, great oppotunity for some homophobe here, Brians cry of "please stop" makes me smile as I write this:
here are the 3 recaros and the other bits of trim:
tank and the s**t 4 branch in the world back from the welder:
I set to swapping bits of seat about to try and get the best of what was there, mainly swapping the base over for a not broken one:
and then I wrapped the manifold, always forget how much of a pain this is, hard to get neat on this manifold too, as the welds make it bumpy as f**k , not the best job, but it will do :
Meanwhile Brian jumped in and got on with the wiring. After much frustration and head scratching he realised a earth was not connected and was able to turn the engine over, the fuel pump primes too (its not actually fitted yet though):
Brians home, and general nasty seat picture:
Mint grommet pic for S1:
Boot of bits:
Rad inish, temp sender in hose:
wind blew bonnet over, so now its even more f**cked :
Modified the awesome pink gearknob. Pretty pleased how this turned out tbh, it really is all about the details with this car.
So to do:
Fit tank.
Fit interior.
Fit Mk4 clocks and sort wiring for them.
Sort wheels and tyres for it.
Retape looms.
Plumb engine bay up.
Sort routing of a couple bits in bay.
Other stuff I forget.
MOT.
Also the cambelt is super close to the inner wing bit where the mount bolts to, like 5mm, anyone else have the issue? It doesn't look like a issue to cut the lip out for clearance to me, but not heard of anyone else doing this. I wonder if its to do with the mount?
