Space is very tight indeed.
5mm between waterpump pulley bolts and the inner wing.

The rear mount has caused a fair few issues. For a start the mount was protruding which was very close to the timing belt tensionier. So the stud had to be cut down to allow clearance. Then the middle alloy timing belt cover would not offer up because of this nut. So we had to cut a small section out of the cover to sit over the nut. As this wont be holding the engine up i cant see any problems doing this. The top timing cover again wouldnt go on because of the rear mount. I simply cut a section out. Top timing cover lover left bracket needed removing for engine mount to sit flush with the chasis.

The when lifting the engine into the car we soon realised that the timing belt tensionier was only 3mm from the chassis mounting plate. I used a set of grips to prise the side lip up 5mm to allow adequet clearance. The top cover needed more triming but once done it slotted in nicely.

Focus mk1 2.0 bottom rad hose has been trial fitted. I trimmed each end by roughly 30mm then offered it up. Bit of a tight fit on the pump but fits the bottom of 1.6 cvh rad perfectly. I now need to add a t-piece in the upper part of hose for the expansion tank hose to connect this to.

I swapped the 1.1 gearbox cradle for the XR2 craddle. which is the correct craddle for a 5 speed box. The 4 speed craddle didnt sit correctly with the gear selector stabilizer bar which made it a nightmare to align. With the correct craddle the stabilizer fits perfectly once more.
Ive also removed the 1.1 , inner cv & outter cv joints for XR2 1.6 cv joints which are alot bigger. The XR2 drive shafts are a bigger diameter as well so i will use these.

I noticed the other day on Ecat that 1.1 Front wheel bearings are different Finis numbers to 1.6 XR2 wheel bearings. I will be replacing these in due course to cope with the bigger engine.

That looks like Ford put it there in the first place! Good work!

I'd keep everything as 'factory' as poss. Love the standard black rocker cover, very 'less is more' in this case. :)

As you can see i have a few space issues with the alternator & adjuster arm. For some reason the blacktop engine is slightly bigger than the silvertop engine. I have noticed that the alternator is dangerously close to the front crossmember. The adjuster arm is rubbing on the sump. Ive had to file down a mounting lug to fit the alternator for now. Im thinking spacing the adjuster arm out at the top and bottom may cure this along with taking more metal off the sump.
To help the situation i have had to raise the idler pully to aid the alternator.

Exhaust down pipe now rests on bottom of blacktop sump. So i need to now take it back to the exhaust specialist to remove my current setup and modify the St170 exhaust manifold to fit.

although close, it looks like it will miss it when the engine rocks back and forth clark.

i would still do what we talked about on the phone to get more clearance just for peace of mind

i run a black top sump on my zetec and i had to do exactly what you said when fitting my alt, grind some of the sump down and space the adjuster out. ill get you some pictures if needed.

as for the exhaust take it to topgear or torque exhaust they will help you out.

you tried another alternator mount i had a similar problem when i fitted the engine from my escort to the fiesta

i had to swap the mounting

i think it raises it slighty

Thanks to jay ive upgraded my skinny 1.1 driveshafts & cv joints to these 1.6 xr2 shafts & joints.
Ive fitted brand new xr2 inner cv joints to the ib5 gearbox already.

yep - the 1st one i had with the spacer pressed into wouldnt sit right on the bracket i got from ebay.
so i got this one and will use it with the setup it has atm.

Today i finished plumbing in the new engine. It was its 1st proper start up whilst filled with antifreeze mixture.
The idle is quite high as it hasnt been driven yet , ecu needs to self learn as battery has been off for a long time.
The Bloody rain kept starting & stopping which delayed me quite alot ...

I over come the space issue with the alternator & front panel.
I simply filed a bit more off the sump then spaced away the adjuster arm to clear it. This allowed me to move the alternator back more then retensioned the belt.
