Going to ask my Brother inlaw to copy onto CAD drawing with mesaurement, for me to give to the company that going to make the spacers for. So once my brother inlaw has created a CAD version with all the details, I will post a copy on here for you The templete I copied from the RS2000 rear beam I have, that I took the rear brakes off.

Re: Mk3.5 5-Door Si Track Car (Turbo conversion now planned)
Been some time, so I thought it was time to update this once again.
Had ago at getting the broken bolt out of the 1.8 zetec head with a left hand drill, but I did not have much joy . I did not want to use a easy out, due to being a small bolt and having bad past experenice with them  So I decide it was better to let the pro's do it for me, so decided it best to take the head of the block. Dropped it of out local engine rebuild company to help me out, couple days later it was ready to pick up.
Heres some pics of it back in the workshop and all sorted
Just need to get a new head gasket now, so I can bolt back down to the block again
Keep changeing my mind like the weather with this bloody car I have now decided to get another engine, for the Turbo conversion for later next year when I've got all the bits. My local scrappy is getting me one cheap, I've also decide to go for low comp piston and rods due use being used for track use.
Over the last couple weeks I've go the following for the car;
Fiesta RS1800 inlet manifold.
Fiesta RS Turbo crossover pipe.
Escort Cosworth style fiesta front Bumper, I've always like on the mk3 fiesta plus hopefully will help better with cooling. Got this for £10
my aim is to have it look some like this;
But with 5door BTCC style, already have a set of Xr2i\RS skirts and arches that will be modded for the rear doors. I Keeping the Si Rears bumer, have a spare if ever neded. Can't decide if to stay with the Ford Java Blue, respray it Gloss Black or something else? :fish:
Also got a spare set of 15" Mk5 Fiesta Zetec-S alloys for £40 which I plan to refurb and fit some track rubber (ie. R888, A048 or etc), which I can use on this & my Zetec-S
Popped up the workshop and decided to start removeing the front lower panel and cut the wings.
What I've done tonight, had to use some tin snips, hammer and chisel. As my grinder is broken(thanks to my cusion), and my brother took his back to Scotland
Just need to by a Grinder, so I can trim the wings and trim a bit off the bottom near the towing eye.
Also fitted my Modded 2 litre throttle body.
Still the 1.6 in there at the moment
Took out the broken fog lights from the Si Bumper, which I will use for now until the turbo conversion. Then I will keep as a spare, heres it fitted back on for now.
Before with fogs in, few months ago;
Once the wing and bits are trimed, then next is to remove the rear bumper and trim the back.
Then I've Got to do some adjustments to the hand brake cable, as I'm not 100% happy with it. I also don't like how the rear brake pipes are fitted, so I'm planning to change that.
I'm currently getting some rear stub axle 10mm spacer made up, so they will help push the rear wheels out like it was when it was on rear drums.
Will try and update more as I do more, one day soon it will be ready for the track

Cheers for the Info mate, I've not brought one. I've been thinking about changeing my mind (I'm worse than a woman ) on how to mount the Escort T3 manifold, I might just drill and tap the head (cheapist option) or get a s/s copy one made but with zetec plate. I'm a bit worried about the space between the turbo and Rad, I don't plan big power so happy to stay with the Escort mainfold.
I'll be happy if I can reach standard Focus RS power from the 1.8 Zetec turbo, so I can have my Focus RS standard power but without haveing the expensence if I bend any panels on track. Fiesta patten wing are about £25 to £30, Mk1 Focus RS ones are only from Ford and are £1100 each & £2200 for a quarter panel
One thing I can't decide on is what Escort T3 to go for, Oil cooled one or water cooled one Oil cooled will be easyer to fit as don't need to pumb in the water pipes, but not sure what will be best for track use? As advised early in the thread I've Already got a water cooled T3 which needs a rebuild, but not sure if to get it coverted to an oil only one?

Bit more of an update, contiued to copy my brother and by chopping of the front and rear vallance that is hiden behind the Si bumpers. some of it was rusting away anyway.
Not got any pics of the front at the moment, but I've now trimed the wings to suit the rest.
Rear trimmed
Next is to sort the body and paint it, Just need to get the following.
- D.A. sanding pads in different grades
- Body Filler
- Litre of primer
- Couple gallons of thinners
- Litre of Ford Matalic Java Blue
- Litre of Lacour
- Marshing Tape & etc
As you guys know RS1800 TB's are normally hard to get hold of, but I managed to get one of ebay cheap (£10) Also managed to get a RS1800 injector inlet sandwich plate to match the HO inlet manifold I have (Thanks Jay ), which is all being used for the 1.8T zetec engine thats being built slowly. :smug:
Got my Zetec to CVH exhaust adaptor plate cheap of ebay, so no need to drill and tap the head to fit the Mk4 Escort RS Turbo Exhaust Manifold and looks better and stonger than Farriday one.
Put the head back on the block with the old head gasget, with the head bolts hand tight for now. Just so it was of the bench to stop it getting damaged (by my dad ), decided to trail fit the turbo and manifold to just see how it fits. I've taken it back off now, the turbo needs rebuilding first and I need a Escort RS turbo manifold Gasgets and locking washers.
It going to be a tight fit in that little fiesta's engine bay
Got the blanking plug for the front breather, just need to drill & tap the rear of the crank case for the breather. Also drill and tap sump for the turbo oil drain pipe, which I have the adaptors for. Need 2x head gasgets (got one so far), 2mm Stainless decomp plate, ARP con rod bolts and ARP head bolts and then the block is ready.
My Cusion (Works for a tuneing company) said it will be fine to run 10psi, any more and it will need forge pistons and steel rods. but 10psi should give me 190 to 200 bhp which is good enough for me in a little fiesta.
Not 100% if to go for Megasquirt at the moment?? My cusion suggest keeping the standard ecu and fit a Unichip which he can map at work, and fit Fiesta RS turbo beige injectors. :chin: But the only problem is I need to make a custom Fuel rail, as the Fiesta RS turbo injectors are top feed and the zetec injectors are side But I've plenty of time to think about that.
Collected the Cosworth front bumper the other day, thought would see what it looks like
Will be a nice grass cutter Needs proper mounting points sorting and some Java blue paint, but thats for later when the turbo engine is in. You will see in the above pics that I sorting out my set of Xr2i/RS skirts & arches, currently sorting out so I can fit them but with slight mod on the back like shown HERE
Also got a set Zetec-S wheels, got them of ZSOC for £40 :smug:
Which I plan to refurb and fit some semi slicks, R888, A048 or something :fish:

Re: Mk3.5 5-Door Si Track Car (Turbo conversion now planned)
Some more bits done today.
Finally fitted my seat runners for the drivers side, so I can now sit in the car better
Just got to sort sort two O rings for harness's, to be fitted just behind the handbrake handle.
While sorting out the rear brake pipes better for the rear disc coversion, I decided to start overhalling the 2 pot calipars as the dust cover where on there way out.
All stripped, cleaned and painted ready to fit new seals and rubbers.
Also decided to give the front 4 pot calipars a coat of silver paint, while I had the paint out. Did not need to refurb the seals as my cusion did that before first time fitting of them, but he could not be asked to paint when he did it as hes not anal like me
Also removed the fog lights from the Si bumper, then trimed & fitted some air ducks. Just need to fix them into place
Just need to order my custom goodridge rear brake pipes next week, Banjo conector for the calipar then 40cm hose with a male bulkhead connecter. Going to make a small tin bracket with a bit of rubber, so I can cable tie the hose to. Also going to replace the rusting steel brake hose with some cooper stuff, need to have a look to see how much work to fit inside the car.
Had a look underneath the floor today, I've decided it could do with a light rub down and spray it with some waxoil. Also at some point I what to drop the rear beam down, so I can clean it, paint it and fit some new powerflex bushes.

Leighk2010 - Cheers mate! yeah I m pretty lucky with the workshop, plenty of room for me to work in. If I can get between 180 & 200 that will plenty for me to have fun, will be almost standard Focus RS power which is more than enough for me in a little fiesta.
Danny Boy - Yeah I keep thinking megasquirt as it allows me to map it myself, and it will give me more future options. My cusion just keeps saying to go for the Unichip Q+ as it will be a lot easy to setup, like said before I'm like a women and keep changeing my mind. lol!!
The Rear Escort RS2000 2 pot calipars are now fully rebured, with new seals and dust caps.
Fitted back onto the car.
Currently now working on the rear brake pipes for now until I get some proper pipes made up, going to make a little angel bracket that will bolt behind one of the stub axle bolts.
Some pictures of working progress on the pipes.
Planing to replace the rear steal brakes pipes for copper, as there looking a bit rusty as plan to MOT it soon.
Not really done much more on it in the last week or so, due to being skint from my son's 9th birthday.
My sister made him a little cake, which I thought was pretty cool.

This what your looking for matey?
Doing the same rear disc conversion as you at the moment but didnt want to piss about grinding the rear beam back so i got these made by an engineering company i know. Perfect fit at 10mm, do have to lose some the rear arches and fit longer (high tensile) bolts though...
Let us know if you want a set as i will be visiting them again soon to get some other parts made....

They look awsome make, just what I need! I've PM'ed you.
Popped up the the workshop to do some things this yesterday evening, one of them was to finish sorting the rear brakes pipes. It will do for now, until I get some proper custom banjo braided pipes made up at a later date.
Just need to bleed them out.

She likes makeing cakes and she have a go at makeing anything! I'm trying to get her a create a website, so she advertise that she can make and sale custom cakes for people. Keep telling her to use her talent to make some extra cash

Re: Mk3.5 5-Door Si Track Car (Turbo conversion now planned)
Had today off work, so decide to pop up the workshop in the afternoon.
Started by removeing the, calipar, disc/drum, stub axle. Then had to drill of rivets on the back plate, once that was done I could fit my nice new custom alloy stub axle spacers;
Then started by putting the back plate, stub axle, disc/drum and calipar back on. As you can see, it gives the handbrake cable a bit more room to work.
Next job was to sort out the loom inside the car, as I pulled it all down to cut out that I don't need like the rear boot popper & sterio loom. Also needed to sort the bottom of the heater, as my cusion broke the clips that held the heat metrix in.
Before
After, with the help of some cable tires and drilling a few holes.
Then the last job of the day was to fit some ring bolts (Or whatever there called?), for the harness's to clip to in the center of the car.
Still need to bleed the brakes, went to do it but it was past 6pm and found out we had run out of brake fluid in the workshop Once the brakes are bleed, its ready for me to give it to my mate to MOT it. Once MOT'ed I will then start on fitting the arches and skirts & tidying up the body work.

Re: Mk3.5 5-Door Si Track Car (Turbo conversion now planned)
Couple of bits I brought for the car, and also some bits for the turbo conversion engine.
Second hand Fiesta RS Turbo standard intercooler, bargin for at £3.
Rear view Mirror Sticky, Roof areial removal plug, Injector rail seals & dowels for turbo engine.
Fitted the areial plug.
Got myself 5 litres of brake fluid, also got a new brake bleeding tool that connects to the air compressor this week. So I gave it a good flush through with some new fluid, also sorted the handbrake so should be fine for the MOT.
Wheels Fitted back on and dropped it off the axles stands onto the floor.
Gave it a quick hoover inside, due to some dust created when modding the seat mounts.
Gave it a good drive round the block, it still has the standard 1.6 in it at the moment but seems to pull ok. Will have to do for now, until the 1.8 turbo engine is ready. I've also noticed due to triming the bumper, I now need to fit some DZUS fasteners to hold the side of the bumper on tight, to stop them flapping about at high speeds.
As well as painting Inside and Out, I want to give the floor pan underneath a clean and waxoiled to protect for future rusting.
Got some other ongoing bits todo like, fit a oil pressure gauge, move battery into boot, fit a FIA cut switch, fit polly bushes all round & get rid of the bonnet catches and replace areo catches.

Re: Mk3.5 5-Door Si Track Car (Turbo conversion now planned)
What a suprise, things have changed again.
Money is getting even tighter at the moment (Christmas here soon ), so the turbo conversion parts are taking even longer to collect. Having now decided to go for Low comp Forge Piston instead of Decomp Plate, the funds and parts needed has gone up. Reason for this is that the car is a track car, and I'm worried that the Decomp plate will not cope with the pressures of track use. I've also decide to stick with the Megasquirt as its cheaper than other Standalone systems out there, and the Destek Unichip is limited to what it can do. It can only be mapped and setup buy dealer, which makes it more expensive as I don't get that much of a discount through my cusion.
At the moment I've decided to build the 1.8 enigine into a 130 spec N/A engine, which is an improvement on the 100hp 1.6 engine. Then once I've got everything needed for the ZT conversion, I can either convert the 1.8 thats in the car. Or get myself another 1.8 engine to convert, which means I can still use the Fiesta in RS1800 spec until the turbo engine is ready.
The RS1800 spec engine is now currently ready to fitted, just need a cambelt kit and a new clutch and some other little bits and bobs. Also due to saveing money for both me and my parents, we have decide to give up the workshop just after Christmas. So the Focus RS and all its bits are being put in my Nan's garage (50 metres round the corner), and the Fiesta will be kept and built in my parents garage. So hopefully planning to get it to RS1800 spec engine in by the end of the this year, before we move out of the workshop
Hopefully end of next year, money should be a lot better as the dets my Ex-wife gave me will be paid off then (4 years ago ). Lot of people keep saying I should sale the Focus RS to help pay them of quicker, but I think why should I have to. When its just one more year of being careful with my money left over each month, and life will be a lot easyer when I will have £400 to £500 deposable funds each month Would be better if I had a better paid job, where I actualy got a inflation pay rise each year! and not been on the same amount for the last 5 years!!

Looks good. that's a good work space you have there.
Believe me its far cheaper in the long run to run forged pistons and rods.

Cheers mate yeah there is plenty room up the workshop (old chicken shed on a farm), but the £140 a month at the moment (normally £200, but two friends rent some space at £30 each) the money would better spent else where. Me and the old man are not getting many private jobs to help pay for it, so we have decide it must go and use the garage out the house instead (slighy longer than the avarage garage).
Interesting build mate, your Mondeo.
