you can go the usual route of cat back s/steel exhaust, filter, chip, de-cat , 2.0lt throttle body etc, but you won't see amazing gains for your cash. the 1600 zetec engine is too restrictive too tune. fords idea of making an insurance friendly, economical sports car

you might see around the 110bhp mark with the above mods, maybe slightly more, but certainly not groundbreaking gains. the 2.0lt mondeo route is the smart alternative :)

Well, back in 1996 there was a company called Hurricane Racing Engines that put together a 1.6 zetec engine pushing out 208 bhp (or so they said). Apparently, they made use of Ford Motorsport goodies to achieve that. But getting back to the real world, if she said "no 2L engine!" you can always fit a 1.8

i guess if you had the money you could always turbo it, that aint an engine swap. problem is that the si engine runs so hot anyway, it would probably melt the fooker

Well, if he was to go down that road, you'd probably want to upgrade the engine cooling first (which without the Turbo conversion, might help if indeed the engine gets *that* hot).

So, I suppose an Alloy radiator, up-rated water pump, up-rated oil pump, fit an oil cooler... etc.

Get a Pace charge cooler to go with ya nice new Garret T28 Hybrid :)

Like he said, it's not an engine swap!!

However, I did hear one company wouldn't touch the 1.6 Zetec with a Turbo... But there's always one set of CRRRAZY fools out there.
