Dave, Phil - thank you.
HCS PIMP (sorry I forgot your name). Did you remove the alarm components for me? If so you did a superb job of that as everything I need is present and not cracked

Re: MWSTEWART | 500+ BHP Project | Build up 29/12/2011
New rear quarter window seals. I've had a few good second hand sets but thanks to sunlight they had all shrunk slightly and no longer fir the corners well, while in contrast the new seals are more supple and fit the aperture perfectly. I will keep the car garaged to prevent this kind of wear and tear in the future.
The new seals are lined with a non setting bedding sealant, which is a nice touch.
New weather strips for the doors. I believe these are sometimes referred to as 'glass scrapers'. They are basically pre-made mouldings that are manufactured in massive lengths then cut down to size with a guillotine. Ford don't put any surface protection on the cut edges so the internal aluminium strengthener eventually corrodes. I've painted the ends and greased them to prevent that.
New Mk4/5 Fiesta Aerial and base.
New door check straps and securing bolts.
New noise insulators/dust seal for the hole in the door where the mirror wiring passes through, and new interior trim piece to suit electric mirrors i.e. without a manual adjustment knob
I made a last minute modification to the door looms by adding an additional pin to the multi plug in order to run some puddle lights on the lower edge of the door cards. These will be operated by a feed from the General Electric Module (GEM) and will operate when the car is unlocked, or a door is open etc.
Check straps, mirrors etc., and door looms fitted. I also fitted new door ajar sensors with stainless screws.
New bonnet stay, bonnet stay clip, bonnet bump stops/adjusters, indicators and headlamps. The headlamp in this photo is an original Ford unit made by Valeo and as expected it fits perfectly. The O/S headlamp is made by Lucas and just doesn't fit parallel to the indicator, which is a big bug bear of mine on the Mk3 Fiesta as it is so easy to make a straight car look like its been badly put together. I will order a Valeo unit to match the N/S.
New captive fittings and screws for the rear wheel arch splash guards.
The next task was to start on the sound deadening work so that I can build up the rest of the doors, the tailgate, and add components to the bulkhead area. I'm using a mixture of materials for sound deadening:
I keep this project in one of my parents garages and today my Dad very kindly helped me by starting on the vibration dampening work. First in the tailgate:
And then he did another fantastic job this time on the bulkhead using the 4mm Butyl material. Note holes cut out for fastenings etc. Thanks Dad!:

All looking supersweet Mr Stewart I bet you're loving the rebuild! Soundproofing must be one of THE most satisfying jobs, and with such satisfying results. Your dad's done a top job there! Happy new year old chap.

rsturbonutter - Thanks. Sunday will probably bring a hangover
Eddie - Definitely a keeper and I plan to store it in a carcoon with a dehumidifier once it's complete. Fodder is not the word I'd use to describe your car!! Are there any show classes I can enter mine in, like a modified class?
Jon - The stuff I am using is http://www.silentcoat.co.uk/ It's available on Amazon and eBay.
HCS PIMP - Great, thanks. PMd
James- Thank you! I'm enjoying this part but must admit I'd had enough of the grinding and messy stuff. I must be getting old

Mark, I'm pretty sure I've got RH Valeo Headlamp I can send you.
It would definetely be worth entering in a concours modified class.

Tom, thank you. Sorry but I missed this thread and bought a couple from eBay. Some parts I do need are:
1) A new Mk3 or Mk4 fuel filler neck, if not then items 2-3 below instead:
2) The black fabric sheathed hose that connects the fuel filler rollover valve hose to the nylon line
3) The clips that secure the above - they are either red or yellow
4) The large black bungs/plugs for the floor pan which come with a wax seal
5) Mk4/5 handbrake cable
6) Mk3 windscreen wiper motor and linkage assembly
7) Mk3 front clear indicators, original type. I'm really struggling with these as I've got three new Ford sets now but they are the later type that are aluminumised on the back face, whereas the originals were a light grey all over and seem to be of better construction. Do you have any?
Blanking plugs for the tailgate and boot slam panel. I'm not using the usual copper contact pins so need something to blank those, I think some models came without even a heated rear screen?
Thanks for supplying the electric mirrors for a good price, I forgot to mention that on this post so far.

Door handles and seals etc. fitted.
My Dad finished the rest of the Bulkhead with 2mm Butyl vibration damping material.
I applied 10mm noise absorption material over the top of that.
Finally the standard Ford sound deadening mat over the top.
My Dad also put another layer of Butyl in the doors, which has made an incredible difference to resonance in the metal skin.

Hi Jon, You use the silver backed material to absorb vibrations and it generally goes straight onto the bare metal/painted surface. Over the top of that you add one of the foam materials in a thickness of your choice - sometimes you are limited as to what will physically fit between trim.
Cheers,
Mark

Re: MWSTEWART | 500+ BHP Project | Build up 02/01/2012
Trim fit and clearance was what was in the back of my mind as I looked at these last pics. Do I recall a pre-fit and fabrication of the dash mounting brackets to provide clearance for additional sound deadening? I seem to remember the footwell/sill trims could potentially cause some problems with extra insulation? The double layer in the doors and rear quarter panels must sound great! Sod the weight!

Thanks mate. I view this weight gain as an advantage; weight loss on a Mk3 with 250-270 plus BHP isn't the right approach IMO

Hopefully both mate. The last show I went to was FITP back in around 2003 I think so if that's still worth going to then I'll head there next year. I think it'll be mainly driven this year, then shows next year once I've ironed out any issues.

Re: MWSTEWART | 500+ BHP Project | Build up 02/01/2012
My WRC inlet manifold arrived (thanks Andy). I'm very pleased with the manifold overall but I'm going to make some improvements.
The feed plenum has been modified at some point in the manifolds life and is quite rough inside, so that's being chopped off and made good and the area of the intersection will be made larger at the same time. There also isn't a great deal of clearance between the plenum and the radius of the trumpets so I'm going to have the plenum sectioned and 'banded' to slightly increase the volume.
I fitted a new set of driving and fog lights. I really should know the answer to the next question but does anyone know if the driving lights are supposed to sit slightly proud of the mounting bezel? The Fog lamps sit flush, I could swear that on the last set I had the driving lights were too.
I built up the heater/evaporator/blower motor box ready for installation tomorrow.
