Re: MWSTEWART | 500+ BHP Project | Misc 25/01/2012
There's no way around the clear lenses if you want a projector system. I think it will look good, but like colour coded door handles it may not be something that appears 'right' at first because people aren't used to seeing it, but when you compare it after a while it makes sense.

Some cars used to have half frosted and half clear or clear with a 'hole' for the projector?

It's going to be difficult to reproduce that in plastic without introducing a lot of expense into the mould creation process. I will put forward a couple of designs to be formed providing the quotation is reasonable and keep you updated.

Injection Moulding tooling costs are coming back around £30k I'm now contacting rapid prototyping firms who are used to producing low volume runs in a more cost effective manner.

Mark, I would have though such a product should be millable from say, a 30mm sheet of polycarbonate. It'll need careful polishing afterwards as the milling process will leave the faces heavily marked but since it's only a shield rather than a lens it should be achievable for not considerable sums and a fair bit of elbow grease (if polishing by hand).
EDIT : Or two sheets of poly, bonded together. Then rough polish the outside edge to give an even finish and mask the bond (though that would mainly be hidden by bodywork).
EDIT 2 : You could also achieve the "clear spot" effect by attaching a circular piece of vinyl to the centre of the housing then machine polishing the exterior to an even finish, then remove the spot. Painting the front of the lamp housing high brightness silver would help mask what the lights were in that instance too.

That's a good idea Andy! I wonder what the surface hardness is like after that process?

Polished it'll be close if not identical, it's the even finish that gives you the surface strength iirc.
See edits too, I'm actually very excited and interested about this. We should discuss this over tea. Or something.

Also Mark, could you PM me details of the projector units you intend to use (in particular, the electrical bits if you have them). Thanks.

S2000 projectors were widely regarded as having the best lens so that's what I'm going for. There's just the usual switched live and earth for the cut off flap solenoid, then a D2S bulb in the end. The other bits like side lights will be standard Fiesta.

Could you wire the flap direct to the main beam feed then? Just thinking about the BM still...

Yep. Though I would use a dual pole relay driven from the main beam feed and an independently fused feed for the solenoid itself.

Re: MWSTEWART | 500+ BHP Project | Misc 25/01/2012
Since dropping off the interior back in December I've made a couple of changes: 1) I've replaced the wire element based heated seat kit with one that uses Carbon Fibre elements as they are far more flexible and withstand small cracks in the elements, and 2) I've changed to some dark grey sun visors with integrated illuminated vanity mirrors. Aldridge are trimming these in Alcantara to match the head lining and will have everything back with me for the beginning of March.
I'm making preparations on the car to ensure I can fit the interior when it arrives, and as I have an interest in HiFi I'm going to install an audiophile greade sound quality ('SQ') based system in the car. I've been very fortunate to find a set of what is arguably some of the best speakers produced for a car: the Seas Lotus Reference series:
The kit comes with cotton gloves to use when handling the drivers. The tweeters are beautifully machined:
These are hard to get hold of second hand, let alone brand new, and these are the Silk dome tweeter version which is much smoother than the earlier metal dome kit. I managed to save a bit off of the £800 RRP too so I'm very pleased!

Re: MWSTEWART | 500+ BHP Project | Front speakers 30/01
A wiring order I placed has arrived which contained everything required to integrate the Focus Xenon levelling system into the Fiesta, and all wire colours are OEM which will future diagnosis a lot easier! I have also cleaned any non metallic levelling components and all of them have cleaned up nicely. The metal parts are at the electro platers and should hopefully come back in a similar state.
You may recall that the Mk3 Fiesta never had electronic ABS and so I incorporated the loom from a later (Mk5) Fiesta so that I can use it. The Mk5 Fiesta rear ABS wiring comes through a central grommet under the rear seat which I've now removed and replaced with separate grommets on both sides of car. The O/S ABS wiring and grommet is now shared by the new levelling wiring.
Once parts are back from the electro platers I can refit the dashboard etc. and start to make some real progress.

That's phase two, Max. The first phase will be to get the electronic and auto levelling working with Halogens I'll make sure it is suitable to pass an MOT.
The actual Xenon conversion is then pretty straight forward.
