Update
Got down to the workshop again today. My calliper brackets needed the offset reducing by 3mm (found out by mounting brackets, callipers and discs and measuring the difference between the offset required and the offset the brackets were giving me). So it was a straightforward case of milling 3mm off the calliper-to-hub carrier mounting face on each bracket.
Clamped in position:
Taking off the 3mm:
Finished article:
I also drilled out the two calliper-bracket mounting holes to 12mm, so the brakes are all ready to go on now! Just waiting for the brake lines from Lee @ Fusion which will screw into the Ford fitting in the arch, and the imperial fitting on the callipers
Ordered a blue Samco top boost hose (with dump valve takeoff) yesterday, and a matching bottom hose. Wayne at Pro Alloy assures me the S2 ERST bottom hose will fit my setup, so fingers crossed it works! I will make a dump valve takeoff plug in the workshop, which will of course be polished up to the max
My replacement ECU turned up this morning (huge thanks to carl_s for sending without payment ), along with ECU bracket (thanks Project_XR2i_trackcar Chris ). Scort is rootling through my engine bay loom, and is hopefully supplying me with an AMAL valve for two-stage boost control.
So not really THAT many things left before it can all come together, it's just a case of trying to get time back with the car to fit everything and work out what coolant hoses I need.

LezzR - You can come play too
Geeky - Yes I will deburr them and wipe them first
Max - Yes, that's right! I love chatter, but every now and then, on cars which merit such things, I enjoy dump valves. I'll be leaving the dump valve plug in there for a while no doubt, but thought it better to have the option than not...plus I have a dump valve back at home and want to see for myself which drives better
Mandy - You can use the FRST AMAL valve too right? Or does it have to be ERST?

Electronic? Trying to kerb my spendings on fancy things now, they're spiralling crazily out of control! Electronic boost control can come at the next evolution, along with pistons etc

Old school vertical milling machine! Still prefer the older machinery even now! Reckon you could have run her a bit faster though dude! 1000 x S over Pi x D and all that! Glad to see all the relevant guarding in place!!
What were those caliper brackets for originally mate?
Looms looking nice, sat on my workshop table, not liking the look of that CPS wire! Think someone was in a hurry when they did that!
I may know someone who can help you with pistons when you get to that stage!!

I always go by the rule of thumb: When it starts smoking despite the cutting fluid, turn it down a bit... The big machines are great, I love it when you've got eighteen foot square's worth of machinery and all you're doing is putting a slot in your first year G-cramp lol...

Steve - One of the workshop technicians practically lives on the milling machines, and he said the speed was fine, so I didn't argue. Do you mean the cutting speed, or were you meaning feedrate, going by the sweep marks on the brackets after the milling? The brackets were made to fit Midilites to a Ka I think I know I say it every day, but thanks a bunch for going through my loom Pistons!!! Let me know!!!!!!!

Cheeky nobhead. If you must know, I plan to be driving it on the road around May 3rd Preliminary testing and prototype evaluation Very gentle driving on the little FRST injectors, and bedding the brakes in and checking all is well, then I'll book it in for its MOT for about 20th May

Not long now then, do you have a big summer holiday? Should be a great one
I have June, July, Aug, and Sept off, so I'll be coming along to help you "test drive"...

I break up on May 13th (last exam), am away May 14th and 15th, then working to hopefully finalise for the MOT. Live map on May 28th till June 4th, then hopefully it's all go! Got a small road trip with Capri and andyhardy planned, plus 2-4 shows and maybe a drag at York, and general summer fun! I'm back mid-late September, so have about a 4 month break If I'm anywhere near you we'll have to meet up and have a blast!

Update
I have just received news that the function I was supposed to be at on May 14th has been cancelled, which means I MIGHT BE ABLE TO GO TO FITP!! Granted, there's a good deal of work still to be done to the car, and I have no idea if it'll be safe to do 600 miles in it without it being setup first, but I'll be speaking to MSD tomorrow and finding out what can be done. My last exam is on May 13th, so would have to go straight home, jump in the Fiesta, drive 200 miles to Loughborough that night, then get up early to go to the show. It might be doable though!

That all depends on what injectors the engine was running on before I got it. It's possible Excursion was using the same injectors as I have back home, in which case everything *ought to be* ok. When he's emailed me back I'll have a better idea of what's possible and what isn't. It might be possible to drop into MSD to have the mixture checked, but don't worry Ian, I'm VERY aware how things could go wrong if it's not in a fit state. If it isn't, I won't be at FITP.

Mr Excursion :Hello Mr Jim, I just thought again about what you asked me earlier, and you will be fine! I had been calculating some stuff for another project and had 42lb injectors stuck in in my head, not the 24lb ones you have. You will have 252cc and I ran 240cc. That extra 12cc will have no detrimental effects, in fact it should see slightly cooler clinder temps until you get her set up. Cheers man. Mark.

Where was that posted? I knew I only had 12cc's more than beiges, but wasn't sure if a small impedance change (mine are high impedance, but could differ to the beiges slightly) would alter things too much. Think I might just have to re-assemble with the Stangs Cheers Steve - stop helping me!!

John - It just likes watching. It's not harming you, so let it be
DanG - Glad you like it! I remember seeing threads like this a couple of years back and thinking "Wowwww imagine if I could do all that to my car one day", so hopefully it'll make other people get up and do stuff

Not much of an update. My brake lines are now finished, as is the T-piece which allows me to fit my Autometer pressure sender in-line with the turbo oil feed. My engine loom and ECU are sitting at home, along with a bottom boost hose, and shortly my intercooler and radiator.
Talking to Mandyhardy a couple of nights ago I noticed something quite surprising. I've only spent 14 days working on the car for this Zetec Turbo conversion! It seems to have been going on for ages, but I've been stuck at uni most of the time, so construction time so far stands at 2 weeks!
A couple of pics from one year and two days ago, round at Excursion's house slapping the TDI in:
And as I left it back home:
How things have changed!....not
