These updates and things are all pretty random now, as the mechanical conversion work is over, just finishing touches and mapping remaining really, so these will probably be the last pics I post in this conversion-dedicated thread.
A pic of the holes in the rear passenger sill
It was on roll-on ramps when he found "the hole", so I couldn't see exactly where he'd been prodding. When I put it up on the four-pad ramps (ie full access under the car) I saw all that lot! Nasty! The pic above was taken after I'd ground off the worst, ready for him to weld this on:
The plate fully-welded on, after an interesting 15 minutes of sitting up in the car while he welded it from below, setting fire to the sill and my soundproofing every 4 seconds!!

And a quick snap of my GPS. This page can be set to show all sorts of things, I've found the ones on there now to be the most useful whilst on the move and not wanting directions

This morning's work - replacing all the inlet gaskets. So, inlet manifold, fuel rail etc etc all off for about the 200th time, old gaskets off, new gaskets on, with checks for any leakages or possible sealing issue causes.
The photo below shows, from top to bottom:
Old head-inlet adaptor plate gasket (1.8 Zetec)
New head-inlet adapator plate gasket (1.8 Zetec)
Old inlet-inlet adaptor plate gasket (FRST)
New inlet-inlet adaptor plate gasket (FRST)
Old top manifold half-bottom manifold half gasket (FRST, 2 off)
New top manifold half-bottom manifold half gasket (FRST, 2 off)
The metal gasket at the top is a later replacement for the green one beneath it, and is much better IMO. The black lines are raised rubber, which compresses to form a good seal, far superior to the green gasket's feeble sealing lines. The ports are also of slightly more generous proportions, and so it matches up to the adaptor plate better as well
I couldn't see any leaking points on any of the mating faces or gaskets, so I think all was well. Better to be safe than sorry though. I'd hoped this might cure the erratic idle and stuttering with over about 20% throttle, but it didn't. It did idle beautifully for about 20 seconds, then settled back into hunting, which was frustrating. I don't know if it will be a sensor issue (suspect CTS, TPS or ISCV) or fuelling, but that'll have to be sorted by MSD.
Nothing else to do till mapping now I don't think, just count down the days!

Maybe it takes longer for you to get updated gaskets down there...takes a while for a Transit to get from Spain to Somerset! I'm sure yours will still work I really want to know what's going on with the idle I thought it was all sorted when it sat level for 20 seconds or so, then it began its usual up/down game

If it's a stuttering at low throttle I'm 99% certain it will be the TPS - it could however be fixed with mapping (my low revs had to be mapped differently due to the way the Cossie throttle body has been mounted at 90 degrees to it's 'normal' way), I doubt it's that with your car seeing as the throttle body is in it's 'standard' position?

It's not stuttering at low revs, no. If I press the throttle more than about 15-20% it doesn't want to accelerate. I've never tried it for more than about half a second, maybe one second tops. The main problem is the idle, as I'd say that's more likely to be a sensor issue than a mapping issue, but I can't be sure. I think I'll get a price from Ford for new TPS, IAT and CPS. Could do with a new ISCV too, just to be sure, but they no doubt cost a fortune and I like my shiny one!

Have you checked PCV, brake servo and dizzy advance hoses from the manifold to make sure they're done up tight and not perished etc.? If the brake servo's knackered it could leak back into the manifold, leaning the mixture out until it stutters.
Pull a plug and show us what colour it is, that'll be a start.

Atif - I drove no more than 50 miles before driving the 50 miles down to MSD. I had a MAP sensor failure so I couldn't use more than 2psi without it stuttering anyway.

After the mission I had finding a good FRST bonnet I didn't want to dent it!!!

ah mate without going through 15 pages again can say much, lol
the down pipe from turbo i would do different, love the front cooler, but TBH, most of the "i wouldnt do's" would be cost related, i love the intercooler, but would prob stick with the pace i got.
but really, untill i do it i cant really say, but then i dont have to do as much work as youve done as my cars already a FRST so thinkgs like loom etc are already there.
plus im running the 195 chip set up with bieges etc
the thing thats making me think shall i or not is the set up cost, live map aint cheap, and i would have to come from isle of wight to somewhere to have it done, traving would cost me £100 plus on top.
only really got a bout 3K to spend on car and its being resprayed and got to get some leather to do the inside up.
might stick with the cvh and rebuild that, cant make my mind up, lol

£3k would have been nowhere enough to do mine, but as you say, some things are already done. You say the travel costs would be £100+. Top and bottom boost hoses plus a TPS comes to £115 odd. Dump valve = £110. If you can remove any of that stuff from the equation by having it already or sourcing it cheaply, you'll make up the travel costs!

very tru mate, i got all sort of stuff on mine, samcos, injectors, fuel pump etc, juts engine building and setting up that will cost, but the engine from scrappy is only £50 so maybe mate, still looking through guide like yours etc trying to get as much info as poss to make my mind up.
