Might ring up a different exhaust dealer in the new year, explain the situation and see if they have some type of cherry bomb style silencer which they could put in for a fee. Don't mind paying again for it, Permazorsts exhaust is fantastic, just a touch on the loud side, bet it sounds the dogs bollox on full chat

That looks a bit more involved than i was hoping to get!!!

s**t hot project, glad its all turned out well... howz the running in going?!!
I am hopefully gonna start building my 2L zetec turbo lump in the new year... cant wait to start building it.... spent loads already, collecting parts all the time....

Wheel bearing now changed, Vibratech engine mounts fitted, cam cover trimmed back, and the same water leak from the turbo water feed pipe has been sealed, all seems to be well now. Will hopefully be ready for mapping on the 7th

What sort of oil are you using in engine?
At the moment, it has running in oil in, which will stay in for the first 500miles, then i'm shifting over to Valvoline or Millers 10w40 Synthetic oil.
Does sound pretty loud in my opinion - I bet it sounds pretty badass when turbo's spinning up and it's on the cams!
Ah! Someone that agrees with me Its going up to a different stainless steel exhaust company on the 7th, straight after its preliminary setup at MSD to see if they can help quieten it down. They have smaller boxes than permazorst do so should be able to sort something out. Trying to keep it as stealth as possible

Managed to get the vids back to my PC on memory stick last night - it does make a bit or a racket doesn't it? You're gonna have to let me come for a ride in it before I leave uni on the 17th

Same position as mine really! Engines all running, just ironing out wee problems before running in and mapping! Mine is now brakes, fitting new uns on tuesday!
Dont think she'll be out much now before Feb as the weather is s**t . Gives me a chance to clean her up a bit i suppose

Good result today, took it along to Motorsport Developments this morning to see Stuart, who gave it a thorough check over. And highlighted a few problems. Namely-
1) The MAP sensor was plumbed in to the wastegate vacuum line, which is no good
2) The Mondeo TPS needs swapping to the FRST One
3) The Mondeo Engine's (1994) HT leads are toast and need replacing.
4) The starter motor gets too hot even with the heat lagging on the downpipe, and won't start when hot.
Apart from that, he said its running fine Almost ready for running in, just need to sort the above and a little water leak i have on the bottom rad hose to water pump join, and the oilt emp gauge sender wire has fallen off.
Exhaust wise, i took it along to Top Gear2 in Burnley to see if they could put any more box's in the exhaust to quieten it down, turns out that they couldn't do anything with the current system, as its too tight to the floorpan, so they made a new system, with a large rear back box and another box inline. Its much much quieter now, i'm much happier

Don't think it's three inch from memory, closer to two and a half, but i'll check when i get home and get some pics of it. Quite a good system, just too loud and too close to the floorpan for me.

Yep, quite a good report actually, just a few little niggles. The map sensor was my fault, i was supposed to be following a drawing i did of the vacuum system, did didnt and piped it up wrong, duurrr knew i drew that drawing for something Hopefully the FRST TPS with be a straight swap for the mondeo one and that'll be sorted in no time. Sods law says it isn't though. I didn't get a text, so i'll send you one in a minute to check you've got the right number for me

Hi Dan,
Managed to get some pictures of the exhaust over the weekend, but my network card in my home computer has gone t!ts up so i cant post them here. What i can tell you is that its 2.5" bore, stainless steel, which has a single backbox, and the centre pipe has been cut in half to get it off. You will need some feteling to get it on if you want it. I'll get the pictures up as soon as my computers card is fixed.
And are you coming to Preston any time soon? I want to see it and ask some questions

Looks like it won't be moving this week, got a few little niggles to sort out, which includes one of the water pipes so the engine can't be started until thats sorted. If you fancy a drive down to Blackpool i can show you the ropes no problem

Cheers mate, thought it would be of use to the fiesta community, alot of questions get asked about zetec turbo'ing..
Update about the car.....
1. Found out that the engine has been running without its main engine earth which was a pretty neat trick, it was tucked up behind the turbo so appeared to be attached but on closer inspection it wasn't.
2. The engine/gearbox cradle was touching the lower wishbone by a very small amount so a small amount of metal needed to be removed from both the wishbone and the cradle.
3. The oil temp sender wire had failen off the fitting on the sump, and was then rubbing on the driveshaft, so the wire required repair.
4. The alternator belt was slipping, which has now been sorted.
5. The lower rad hose, at the water pump end is leaking very slightly, going to try and send it back to Fusion to see if a bead of weld can be put round the end, and i'm going to use slightly undersized silicone pipe to improve the join.
6.TPS sensor is not interchangable with the FRST one, so i'm going to have to ask a question in the technical forum about that, according to Stu at MSD, my TPS is not working with my FRST loom, either due to a duff TPS, or the wrong sweap/resistance etc

Thanks for getting back to me, 2.5inch bore will be fine until I can get a 3inch made up myself, I got a downpipe with my engine which I thought was a 3in but is 2.5.
What kind of fetteling will I need to make to get it on, I have a t34 so it will probably need to be modded anyway, can anyone confirm this. And lastly how much do you want for it, can PM me if you prefer.

Matt, a guy there has a Ally Zetec inlet but a FRST throttle body , doesnt look like it needed much work either, not that you can really see.

Had a look at that fellas arrangement and replied in my help post Seems like a good idea, although i'm using the Zetec ISCV which he appears not to be using. Plus it would move my crossover pipe down, closer to the bonnet, etc etc. lets hope i can find a way round it.
Although, the car still runs ok, and Stu at MSD said it should be ok for running in, in which case i could just use this setup, then hopefully the fitment of the Secs should make this problem go away.......(Fingers Crossed)

Maybe Matt you should consider putting the rear bonnet up with raising blocks maybe say by an inch or more? Would make more clearence and room for movement! A lot of the ZT boys have done this and consider it to be adding some bonnet pins in!
What come's next? who care's, why worry about things over which you have no control. Freedom is a voyage of discovery with all the enjoyment of seeing things and experiencing events for the first time. Just sit back and enjoy the ride.

I'm trying to keep it looking as normal as possible, but raising the rear of the bonnet would certainly help with the clearance, its close at the moment, but isn't quite touching. I'll look into it if i have to go down the route of changing the throttle body to the FRST one.

A half inch or so would barley be noticeable but would give quite an advantage of clearance id imagine.
