My Zetec Turbo Build *Abandoned Project*
Finished them now, just ended up rubbing the runs out and flattening the whole lights after each coat with 1200 grit wet and dry, they look great, exactly the look i wanted, EXCEPT that a crack has appear in each 'corner' of the clear indicator bit, not sure how it happened, fuming now though grrrrrrrrrrrrrrrrrrrrrrrrrrrrr

Can you tell me about this cutting slam pannel thing, I think S1's car has this done but doesnt it lose some strength of the shell?

No probs pal, the bonnet catch on the underside of the slam panel was preventing me moving my radiator any further forward, and my turbo was fouling on the radiator. So i cut the section fo the slam panel out between the headlights, removing the bonnet catch, to give clearance for the radiator, then fusion fabrications are making me (need to do the measurements to order one) a polish stainless slam panel which bridges the gap and bolts into existing structure. Strength is reduced a little bit due to the welded/solid metal being broken and replaced with a bolted joint, but most of the strength is in the crossmember section, not the slam panel section so its not a major loss.

Not quite, the latch bolts to a flange which comes off the bottom of the slam panel and is angled towards the radiator, so if your looking at the slam panel side on, this flange sits at 90 degrees to the bonnet, so that the bonnet hook slots into the catch perfectly, its this flange which buggers up radiator relocation, so the slam panel section is removed.

looks fcukin awesome, just though i'd mention that i was looking at an escort the other day which had that section of the slam panel cut out and replaced with a stainless bolt on section, looked pretty quality.

I'm going to have to come and see this. I really really want to feel a ZT in a Fiesta too I'm back at uni in Preston at the end of September but wouldn't mind seeing it before then if I need to be down that way! Looks brilliant, it must've been great to get it in the bay, even though that's obviously not the end of the job Well done

Yep, certainly is getting there. i think i've only got to sort out some heat shielding for the starter motor and alternator, exhaust, boost/coolant and fuel piping, air filter/box, bumper and some tax and we should be ok for running in!
Can't wait to get my fiesta back, been off the road for alot longer than i though it would have been.

just thought id ask: how did you learn all this stuff about engines etc? Im trying to find all kind of articles & books etc that would explain to me stuff like what all the little bits in the engine do & why would you polish the head? i know that one but you see what i mean. General knowledge about when your rebuilding an engine, what kind of decisions you can make like getting heavier or lighter bits and what effect they have on everything etc.

Ermm, pretty difficult one to answer that mate, you mainly learn from experiance which usually means screwing something up, and then being shown how to fix it, usually at cost. I actually have the benefit of an engine builder to help me with the internal engine stuff, plus there are a fair few in depth websites to help you out with zetec turbo'ing, so they all help. Also, speaking to experts like Ian Howell help a great deal too, they know best and you need to listen to them. Ermm, there must be loads of other ways to learn, including searching on the internet, reading books and doing courses aswell.

Update-
Bumper now trimmed and fitted, looks exactly how i wanted it too, almost standard. With Chris's carefull cutting he has managed to retain the standard fog/spot lights. Cheers Pal.
Also, the gearbox is now full of oil, the exhaust fitted, boot mounted battery finished, suspension crossmember on. Had a phone call from Lee at Fusion Fabrications and my pipes are going to be delivered next week, result! All my other silicone pipes etc should be ready next friday.
Need to have the downpipe sorted out though, its running very very close to the crossmember so rather than leave it like that and have the downpipe mated to the Scorpion exhaust, i may just sell the Scorpian exhaust and have a whole new system made from the turbo back, not decided yet. Either way it involves towing the car somewhere to be sorted out, need to figure out exactly how i'm going to do that.
Also, put in an order with my pal this afternoon for some solid blue and solid white perspex, so i can make up a cold air box. Should look pretty smart when its finished.
Anyone any experiance with the Nimbus Lite heat sheilding material avalible from Demon Tweeks? I need to make a heat sheild for the alternator, starter motor and crossmember wiring, as this stuff looks the easiest to work with. But its not cheap........
