Haha, I'll be keeping hold of it for a while. I've given it such a bloody good service that it's too good to let go off just yet It's so smooth and quiet now Plus it's silly economical

Popular Plus 16v - 15/04/09 - I've lost my head! - Page 8
Done a little more tonight...
First off, here's a pic of the oil coming down from the crank seal:
Was only a drip the other day, so hopefully I've caught it in time
And a pic of the corrosion I mentioned on the coilpack:
... no surprise I had the slight 'missing'... I am surprised it wasn't a lot worse to be honest! Still can't believe I missed it in the first place (no pun intended).
Now on to progress.
Removed the exhaust manifold...
There it was:
And now it's not:
Ah, there it is:
Not the tidiest of 4-2-1s, but it does its job very well
Then had some dinner:
Yum!
With my tummy refilled, I was back at it...
Cam cover off:
A lobe... Not too sure why I took this, but I thought it would kinda look good :
Cams have gone!
Ah, there they are:
And with them out of the way, I was then able to remove the head...
Ta da!:
And there you have my quick and dirty picture post of the progress I made tonight
I've not had a chance to actually check anything out yet, but I'm obviously hoping everything is in good order. Will know for certain once the bottom end is out and stripped too...
It's all a bit rushed as I don't get much time to work on the car these days, however at the moment I do get a couple of hours a night so I'm trying my best to do what I can and take photos of whatever I can as I go along - so if it seems like I've missed out some vital photos (and accompanying comments for that matter), that's the reason! I've certainly not lost any interest in the car, though, and have lots of plans for the next few months that I hope I can finally put into action

Cheers Mark dude, but I've got a couple of spares about - just need to find them!
Was meant to change it a couple of years ago when I noticed the connector shroud was all cracked but never got round to it

Re: Popular Plus 16v - 27/09/09 - Back On The Road Soon - Page 8
Been a few months now...
Firstly, apologies for all the photos being gone - I've nolonger got my webspace and need to sort out some more! They'll be back soon when I get a chance to organise something
Since my last update (might overlap a couple of bits):
Engine in car:
Cams out:
Head off:
As one lump - I convinced myself it would be easier, but it probably wasn't!
Heavy bits removed (although I've just noticed the front engine mount which I don't actually have fitted anyway!):
Engine out!
Cleaned the tops of one or two pistons just to make sure it hadn't had any oversize pistons and that it was the original engine I had always thought it was:)
Bit of wear on the bores, but nothing major:
You can see where the oil has leaked from the crank seal down the side of the sump:
Upside-down it goes:
Sump off:
Pulleys off:
Pistons out:
Journals looking OK:
Oil and water pumps removed:
And what's this???
That looks like a seal carrier retaining bolt not fully screwed in! That might explain the ridiculously loud banging sound I could never identify about 2 years ago one night... Bear in mind that this engine had never been touched - it was out of a low mileage Ford Orion (I helped remove it) and I never even removed the flywheel until this point. Interesting, eh?
Random shot of the seal carrier:
Main caps removed:
Main journals look OK too:
I'm missing a few pics after this, but basically the crank was removed, and went to a local engine reconditioners along with the block, pistons and head. The block was checked and was still within tolerances and was rehoned. The pistons were dipped in acid over a weekend, and fitted with new rings and inserted into the block. The crank was polished up - there was no need for a regrind The head was 4 thou out (about 0.1mm), so it was skimmed up all nice and they also renewed my valve stem seals because I couldn't get hold of a valve tool deep enough for the Zetec head.
Grotty sump:
Painted up:
Block back:
Old rings, dowels and shells:
Box of big ends and box of mains:
Crank back:
Shiny shiny:
Upside-down again:
Main shell (block):
In place:
Main shell (cap):
Big end shells:
In place:
Main and big end caps back in place and torqued up:
Under-piston oil jets - didn't have these fitted originally, and as I want to push the engine a lot harder I thought it would be a good idea to get them in now:
Blanking caps:
Removed:
Jets in place:
Decided to get some ARP bolts for the big ends too (Standard bolt top, ARP bolt bottom):
ARP lube:
Yummy:
In place and torqued up:
Missing a few photos here again... Fitted the new crank oil seal in the oil pump and found the old one was actually damaged in such a way that it must have been from the factory like it and eventually it gave way. If I can find the photo I'll upload it.
Oil pump fitted with pick up and new gaskets:
Oil seal carrier (flywheel side) fitted:
Sump back on:
Block painted:
New head-locating dowels:
Dowel holes in block:
Dowels in place:
Don't know why I have so many pics of that! You can see the honing marks though. Probably not as fine as Ford would have done it, but good enough.
Trying on my new head gasket :
Shiny head:
Plonked on:
... with some of these:
Cams and caps in place:
Cam cover back on:
Can also seen the new manifold studs and nuts, and also the manifold gasket in place.
Almost there now:
And that's about the last photo I have before it all went back together and in the car! I'm sure I took more, but I've been so busy the last few months I've lost track of just about everything.
I ran it in for about 1000 miles with one or two oil changes, gradually giving it more and more death
Took it to Ford Fair:
Someone thought it was funny to write silly things on it:
Me removing weight!
Rear seats (left the lower bit in), spare wheel, box of tools, etc., all came out.
Lining up for the 0-60:
... where I did an absolutely appalling(!!!) first run:
Just couldn't grip and then missed second (first time I'd tried pushing this gearbox as hard as I could!), then wheel spun again... Not good.
Slightly better second run (straight after first run), but still no where near as quick as I knew it could go, and still way off my 7.20 from last year. I think the clutch was a bit warm!:
Third run (again straight after second run):
Left it a few hours and then went back to give it one more shot:
Woohoo! Got a 6.38s run - my aim for this year was to be in the 6s and I did it Shame I couldn't have got a shot from where the other videos were taken, as the launch felt very good, but I'm still well happy with it!
Thanks to John (95 Fiesta SI) for that last video, and also Steve (bakewell001) who recorded the first three (as well as one of the last one but John's had a bit more footage ).
Target for next year: to be in the 5s
At the moment, the car is off the road as I went away for 3 weeks and did want to reinsure it and not use it for nearly a month. Should be back on the road next week and ready to make it go faster
To be continued...

Thanks for all the lovely replies
Fil - I'm trying to do things properly, but I still feel like the car is a total bodge! The bodywork is a mess, but until I'm happy with the power I know I can't focus on the outside Hopefully next year...
With regards to the power, I still don't know what I'm doing with it yet - I'm constantly planning in my head how I'm going to go about getting more power out of it and changing my ideas every 2 hours It will be faster next year, though, that's for certain!

No wonder you were annoyed that you had to type all that out twice!
Looking good though. The "new" engine definitely felt stronger on the trip to/from Ford fair.
I'm hoping you pull your finger out in time for the first Action day at Combe next year (Yes, i think im hooked on Combe now)

Chris - Celebratory pic:
Cheers Henry for that
Steve, I'll have to see how things are, but I really want to do a track day at some point
Forgot about this too... Got home from Silverstone and the exhaust was blowing a bit/lot:
... think that might be why! Too many hard gear changes and launches on the day, I think!

You ruined that exhaust lol
Smo, come to combe next year, and you dont have to take yours on track. In fact id advise you not to straight away, do a passenger session with someone first, but be quick or Toby will take all the available passenger seats

I'll come to and do some track days sometime, but it's just getting the time!
Picked the car up tonight... Battery was pretty flat, but with a booster pack it came to life Was nice giving it a bit of a blat
It wasn't looking too bad really... I know it was only a month, but considering I kept it on a working farm, I did wonder how dirty it would be
Just a bit of foliage!

Haha, I kept meaning to do an update and never got round to it, but was glad I did the rebuild in then end The engine feels sooo good now.
Will be getting it MOT'd this week as it's due to run out soon and then it'll all be coming apart again

Because it needs more power
The valves look far grottier in the photo than they really are to be honest and it didn't really seem necessary They'll only carbon up again in about 100 miles anyway
