I have no idea what the standard set up is on a Si, 240mm or 260mm? Anybody? What option are there for simple upgrades? RS1800 or something? Dont want anything flash or anything. Cheers.

Si/Xr/RS1800/RS Turbo all share the same brake setup with the only difference being a pad compound tweek on the RS models.

Assuming you are sticking to the 1600 Zetec I would opt for some braided lines, Mintex 1144 or Ferrodo DS2500 pads and fluch the whole brake system through with fresh DOT 4.

From what I can make out the Sis have the same front brakes as the early Pumas. So, can these be simply swapped for the post 2000 spec Puma brakes set up(same as Focus callipers)?

Escort RS2000 260mm discs and Mondeo mk1-2 calipers. Easy to fit look better ans work well. And along with braided lines and fresh fluid as already said should work a treat

Braided lines and fresh fluid on their own make a world of difference :)

The Mondeo callipers have larger bolt holes I believe? Is it a simple case of re-drilling or do you need to tap a new thread (I am 1000 miles from the car right now so cant check to see how the callipers work).

Braided hoses are a bit of an overkill and will only be done if the original hoses look shot. Fresh fluid will of course be added when the original stuff is drained to fit the new callipers. Mintex pads are far to hard so I willl probably use EBC Greenstuffs or maybe the Rally Design sports pads which are very good for the money.

To fit the mondingo calipers you just have to drill the hub holes out from 10mm to 12mm
